Challenges

- in CAD a bunch of tolerances stacked up and the spacers in the CAD ended up being too big and warping our gearboxes. We had to go back and reduce the spacers, switching the 1/8th spacers to 1/16th ones

A 1/4-20 tap broke inside one of the four corner holes in the inner gearbox plate (squarish, with protrusions on the corners). What makes this most unfortunate is that: 1) this hole wasn't supposed to be tapped and 2) attempts to drill out the broken tap with the benchtop drill press only managed to destroy the drill bit and 3) the entire gear plate was rendered useless and a new plate needs to be routed. After gearbox assembly, it was noticed that the gearbox plates adjacent to the motors was bowed significantly on all of the assemblies. One gearbox couldn't even rotate when a wheel was placed on the output hex shaft of the gearbox. CAD was dimensioned fine. Standoffs between the gearbox adjacent to the motors and the inner plate were measured to be smaller than 1.1875" nominal spec. Solution, as stated by Solo above, was to remove an 1/8" acetal spacer and replace with 1/16" acetal spacer, although this allows the middle gear to slide a bit. (--MK)
